The crackling sound is most likely due to a poor connection somehere in the sound hardware or possibly electrical interference.

If it does it with both on board and Sound blaster systems then I would suspect your amplified speakers or amplifier (whatever your setup is).

Have you tried connecting the headphones directly to the sound card (if that is not already the case)? If the crackling is present at the sound card outlet and you are sure that the headphones are "good" then it gets a little more confusing/complex!

All I can suggest is a methodical approach to try and isolate the source...
